The proposed FF-Analytic control of laser power effectively avoided the onset of keyhole formation that occurred when a constant laser power was applied in the build process under a certain laser scan speed and build configurations. Experimental results further demonstrated that for build conditions where no onset of keyhole formation was observed, the proposed FF-Analytic effectively reduced over-melting and regulated melt-pool cross-sectional area at the returning ends of the laser scan path. Overall, the proposed FF-Analytic had 23% ? 40% lower average error rate than applying a constant laser power in regulating the melt-pool cross-sectional area to a reference value.

The proposed model did not consider the powder particle effect on the thermal energy model and thus the experimental work was performed for bead-on-plate samples. Future model improvement, or an implementation of a closed-loop system, are expected to alleviate such over-compensation.
